An innovative Low Pressure Die Casting (LPDC) process has been developed for aluminum cast components based on the application of an extra pressure during the solidification process. The new process, named "Low Pressure Squeeze Casting" (LPSC) has been proved to be able to increase the solidification rate, refining the microstructure of the casting, and reducing its shrinkage porosity. Furthermore, the cycle time is also reduced, increasing the productivity of the process. Two demonstrators from the automotive and wind power industries have been produced to validate the process in a relevant industrial environment.
Flue dust waste coming from a copper (Cu) smelting company has been valorized using a newly developed metallurgical process with the aim of recovering a dust concentrated in valuable metals, such as lead (Pb) and zinc (Zn), and studying the feasibility of replacing anthracite with biochar as reducing agent. Metallurgical trials using different mixtures of reducing agents have been performed in a furnace at 1400 °C. This furnace employs a high-power thermal plasma (HPTP) system as energy source. Using copper as the base metal, pellets containing a mixture of the waste, different reducing agents, and binder were introduced into the furnace for their dissolution. Recovery yields in the range of 45–85 wt.% for Pb and Zn were obtained in the flue dusts. All the trials proved the effectiveness of the developed process to enrich the flue dusts in valuable metals, including those only using biochar as reducing agent. Further trials will be carried out in order to better control the parameters involved in the metallurgical process developed and improve its efficiency.
ResumenEn este trabajo se presenta la caracterización de la intercara matriz/refuerzo en un compuesto de matriz de aluminio reforzado con fibras de Saffil y partículas de alúmina, fabricado mediante el proceso de infiltración sin presión, Primex™. La caracterización microestructural y química del material compuesto se ha realizado mediante microscopía electrónica de barrido y mediante análisis semicuantitativo por energía dispersiva de rayos-X. Asimismo, se ha realizado una caracterización mecánica del material compuesto utilizando la técnica de nanoindentación. Study of the interface of a pressureless infiltrated hybrid preform AbstractThis work presents an interfacial characterization of the matrix/reinforcement interface of an aluminium matrix composite reinforced with Saffil fibres and alumina particles was manufactured using the Primex TM pressureless infiltration process. Scanning electron microscopy and energy dispersive X-ray spectroscopy were used to carry out the microstructural and chemical characterization of the composite material. In addition, a mechanical characterization was conducted by the nanoindentation technique. Se trata de materiales que están siendo reconsiderados en aplicaciones de transporte, debido al potencial que presentan para reducir el peso e incrementar la eficiencia. Lost cores used to manufacture complex aluminium components through high-pressure die casting (HPDC) processes need to withstand very high injection velocities and pressures. The conventional sand cores used in other casting processes, such as sand casting or low-pressure die casting, do not support the aggressive process parameters of the HPDC, so advanced ceramic cores must be used. These cores must be strong enough not to get broken during the casting process, but, at the same time, they must have a minimum porosity to be easily removed from the casting to obtain the finished part. Due to this porosity, the aluminium penetrates the core surface during the casting process. So, the criterion here is to find the necessary compromise between strength and porosity and to protect the core surface from the aluminium penetration. In this work, two research lines have been followed to address these challenges. On the one hand, different refractory coatings have been applied to the ceramic core surface with the aim of sealing it. Amongst the coatings analysed, boron nitride-based one has been found to be the most suitable and cost-effective solution to avoid aluminium penetration. On the other hand, silica has been proved to be a suitable infiltration agent to increase the strength of the core.
ResumenUna de las vías desarrolladas, en los últimos años, para la mejora de las propiedades mecánicas de las aleaciones de aluminio es la de la incorporación de refuerzos cerámicos en forma de partículas cerámicas. El objetivo principal del trabajo ha sido desarrollar el proceso de fabricación de una aleación de aluminio 6061 reforzada con partículas de diboruro de titanio, TiB 2 , y analizar las propiedades del material obtenido. Se ha observado que el proceso de fabricación planteado, consistente en la fabricación de las partículas por medio del proceso de síntesis autopropagada a alta temperatura SHS (Self propagating high temperature synthesis) y su posterior incorporación a la aleación 6061, es un proceso viable para la fabricación de aleaciones reforzadas adecuadas para la realización de procesos subsiguientes de extrusión o forja. El resultado final es la obtención de un material adecuado para la fabricación de componentes extruidos y que presenta una mejora de sus propiedades de tracción y fatiga, en comparación a la aleación base. Development and characterization of a metal matrix composite of aluminium 6061 and TiB 2 particulates AbstractThe incorporation of ceramic particles has been one of the ways developed to improve the mechanical properties of aluminium alloys during the last years. The main objective of this work has been to develop the manufacturing process of the reinforced aluminium alloy and analyse its mechanical properties and microstructure. Details about an innovative MMC manufacturing process and the results obtained in the development of a new family of TiB 2 -reinforced aluminium alloys for forging and extrusion applications are presented. It has been observed that the considered manufacturing process, consisting in the fabrication of particles by SHS and their incorporation into the selected alloy, is a feasible process to manufacture reinforced alloys that can be subsequently extruded or forged. The final result is the development of a material suitable for extrusion and forging applications and that presents an improvement of fatigue and tensile properties of the matrix alloy.
