Adding a large amount of light elements such as aluminum to steels is not a new concept recalling that several Fe–Al–Mn–C alloys were patented in 1950s for replacement of nickel or chromium in corrosion resistance steels. However, the so-called lightweight steels or low-density steels were revisited recently, which is driven by demands from the industry where steel has served as a major structural material. Strengthening without loss of ductility has been a triumph in steel research, but lowering the density of steel by mixing with light elements will be another prospect that may support the competitiveness against emerging alternatives such as magnesium alloys. In this paper, we review recent studies on lightweight steels, emphasizing the concept of alloy design for microstructures and mechanical properties. The influence of alloying elements on the phase constituents, mechanical properties and the change of density is critically reviewed. Deformation mechanisms of various lightweight steels are discussed as well. This paper provides a reason why the success of lightweight steels is strongly dependent on scientific achievements even though alloy development is closely related to industrial applications. Finally, we summarize some of the main directions for future investigations necessary for vitalizing this field of interest.

Microstructural design with an Al addition is suggested for low-carbon, manganese transformation-induced-plasticity (Mn TRIP) steel for application in the continuous-annealing process. With an Al content of 1 mass pct, the competition between the recrystallization of the coldrolled microstructure and the austenite formation cannot be avoided during intercritical annealing, and the recrystallization of the deformed matrix does not proceed effectively. The addition of 3 mass pct Al, however, allows nearly complete recrystallization of the deformed microstructure by providing a dual-phase cold-rolled structure consisting of ferrite and martensite and by suppressing excessive austenite formation at a higher annealing temperature. An optimized annealing condition results in the room-temperature stability of the intercritical austenite in Mn TRIP steel containing 3 mass pct Al, permitting persistent transformation to martensite during tensile deformation. The alloy presents an excellent strength-ductility balance combining a tensile strength of approximately 1 GPa with a total elongation over 25 pct, which is comparable to that of Mn TRIP steel subjected to batch-type annealing.

The orientation dependence of Charpy toughness has been investigated in API-X80 linepipe steel. The occurrence of delamination and preferential alignment of {100} cleavage planes are found to contribute to the observed anisotropy in Charpy properties. Delamination is also related to the presence of banding in the hot-rolled alloy, and the additional plasticity it entails during the process of fracture leads to an effective increase in toughness. As a consequence, the toughness is worst when the Charpy specimen is machined at 45• to the rolling direction because the extent of delamination at that orientation is minimal. The rolling and transformation textures also lead to a greater propensity of {100} ferrite planes parallel to the fracture surface for the 45 • orientation, leading to a further decrease in toughness. Some revealing results are also reported for unconventional Charpy test orientations in which the notch is prepared parallel to the plate.
