Residual stresses in components are a central issue in almost every manufacturing process, as they influence the performance of the final part. Regarding hot forming processes, there is a great potential for defining a targeted residual stress state, as many adjustment parameters, such as deformation state or temperature profile, are available that influence residual stresses. To ensure appropriate numerical modeling of residual stresses in hot forming processes, comprehensive material characterization and suitable multiscale Finite Element (FE) simulations are required. In this paper, experimental and numerical investigations of thermo-mechanically processed steel alloy 1.3505 (DIN 100Cr6) are presented that serve as a basis for further optimization of numerically modeled residual stresses. For this purpose, cylindrical upsetting tests at high temperature with subsequently cooling of the parts in the media air or water are carried out. Additionally, the process is simulated on the macroscale and compared to the results based on the experimental investigations. Therefore, the experimentally processed specimens are examined regarding the resulting microstructure, distortions, and residual stresses. For the investigation on a smaller scale, a numerical model is set up based on the state-data of the macroscopic simulation and experiments, simulating the transformation of the microstructure using phase-field theory and FE analysis on micro- and meso-scopic level.
Components subject to rolling contact fatigue, such as gears and rolling bearings, are among the fundamental machine elements in mechanical and vehicle engineering. Rolling bearings are generally not designed to be fatigue-resistant, as the necessary oversizing is not technically and economically marketable. In order to improve the load-bearing capacity, resource efficiency and application possibilities of rolling bearings and other possible multi-material solid components, a new process chain was developed at Leibniz University Hannover as a part of the Collaborative Research Centre 1153 “Tailored Forming”. Semi-finished products, already joined before the forming process, are used here to allow a further optimisation of joint quality by forming and finishing. In this paper, a plasma-powder-deposition welding process is presented, which enables precise material deposition and control of the welding depth. For this study, bearing washers (serving as rolling bearing raceways) of a cylindrical roller thrust bearing, similar to type 81212 with a multi-layer structure, were manufactured. A previously non-weldable high-performance material, steel AISI 5140, was used as the cladding layer. Depending on the degree of forming, grain-refinement within the welded material was achieved by thermo-mechanical treatment of the joining zone during the forming process. This grain-refinements lead to an improvement of the mechanical properties and thus, to a higher lifetime for washers of an axial cylindrical roller bearing, which were examined as an exemplary component on a fatigue test bench. To evaluate the bearing washers, the results of the bearing tests were compared with industrial bearings and deposition welded axial-bearing washers without subsequent forming. In addition, the bearing washers were analysed micro-tribologically and by scanning acoustic microscopy both after welding and after the forming process. Nano-scratch tests were carried out on the bearing washers to analyse the layer properties. Together with the results of additional microscopic images of the surface and cross-sections, the causes of failure due to fatigue and wear were identified.
The use of lightweight materials is one possibility to limit the weight of vehicles and to reduce CO2 emissions. However, the mechanical properties and weight-saving potential of mono-materials are limited. Material compounds can overcome this challenge by combining the advantages of different materials in one component. Lateral angular co-extrusion (LACE) allows the production of coaxial semi-finished products consisting of aluminum and steel. In this study, a finite element model of the LACE process was built up and validated by experimental investigations. A high degree of agreement between the calculated and experimentally determined forces, temperatures, and the geometrical shape of the hybrid profiles was achieved. In order to determine suitable parameters for further extrusion experiments, the influence of different process parameters on material flow and extrusion force was investigated in a numerical parametric study. Both the temperature and extrusion ratio showed a significant influence on the occurring maximum extrusion force as well as the material flow inside the LACE tool. The maximum force of 2.5 MN of the employed extrusion press was not exceeded. An uneven material flow was observed in the welding chamber, leading to an asymmetric position of the steel rod in the aluminum matrix.
To enhance tribological contacts under cyclic load, high performance materials are required. Utilizing the same high-strength material for the whole machine element is not resource-efficient. In order to manufacture machine elements with extended functionality and specific properties, a combination of different materials can be used in a single component for a more efficient material utilization. By combining different joining techniques with subsequent forming, multi-material or tailored components can be manufactured. To reduce material costs and energy consumption during the component service life, a less expensive lightweight material should be used for regions remote from the highly stressed zones. The scope is not only to obtain the desired shape and dimensions for the finishing process, but also to improve properties like the bond strength between different materials and the microscopic structure of the material. The multi-material approach can be applied to all components requiring different properties in separate component regions such as shafts, bearings or bushes. The current study exemplarily presents the process route for the production of an axial bearing washer by means of tailored forming technology. The bearing washers were chosen to fit axial roller bearings (type 81212). The manufacturing process starts with the laser wire cladding of a hard facing made of martensitic chromium silicon steel (1.4718) on a base substrate of S235 (1.0038) steel. Subsequently, the bearing washers are forged. After finishing, the surfaces of the bearing washers were tested in thrust bearings on an FE-8 test rig. The operational test of the bearings consists in a run-in phase at 250 rpm. A bearing failure is determined by a condition monitoring system. Before and after this, the bearings were inspected by optical and ultrasonic microscopy in order to examine whether the bond of the coat is resistant against rolling contact fatigue. The feasibility of the approach could be proven by endurance test. The joining zone was able to withstand the rolling contact stresses and the bearing failed due to material-induced fatigue with high cycle stability.
In different innovative markets, such as electro mobility and flexible electronics, among others, the mechanical joining processes based on sheet metal forming technologies are gaining a significant relevance due to their low cost and ease of automation as compared to traditional joining techniques of riveting, bolting, fastening, welding, etc. In lightweight hybrid constructions, where a high production rate is required, clinching technology demonstrates a sustainable method to join hybrid metal-composite parts. However, the basic mechanisms of this hybrid joining process are not well studied at present and an accepted design theory in this area has not yet been established. The current contribution presents a parametric study of the hybrid clinching joining process. The Taguchi’s design of experiments method is used to investigate the effects of tools’ geometry on hybrid clinching joints’ quality characteristics, i.e. neck thickness, undercut and final bottom thickness. For this purpose, a 2D axisymmetric modelling approach was adopted for its simplicity. The study results are analyzed using the mean response and signal-to-noise ratio approaches. Accordingly, the relevant geometrical parameters of the tools with the highest influence on the accurate shaping of hybrid clinching joints are determined numerically.
Abstract:Increasing product requirements have made numerical simulation into a vital tool for the time-and cost-efficient process design. In order to accurately model hot forging processes with finite, element-based numerical methods, reliable models are required, which take the material behaviour, surface phenomena of die and workpiece, and machine kinematics into account. In hot forging processes, the surface properties are strongly affected by the growth of oxide scale, which influences the material flow, friction, and product quality of the finished component. The influence of different carbon contents on material behaviour is investigated by considering three different steel grades (C15, C45, and C60). For a general description of the material behaviour, an empirical approach is used to implement mathematical functions for expressing the relationship between flow stress and dominant influence variables like alloying elements, initial microstructure, and reheating mode. The deformation behaviour of oxide scale is separately modelled for each component with parameterized flow curves. The main focus of this work lies in the consideration of different materials as well as the calculation and assignment of their material properties in dependence on current process parameters by application of subroutines. The validated model is used to carry out the influence of various oxide scale parameters, like the scale thickness and the composition, on the hot forging process. Therefore, selected parameters have been varied within a numerical sensitivity analysis. The results show a strong influence of oxide scale on the friction behaviour as well as on the material flow during hot forging.
