Structured catalysts can help to overcome the drawbacks of conventional packed bed catalysts and help to make more efficient use of the catalytic material in the reactor. One of the major disadvantages of coated structured catalysts is the limited catalyst loading per reactor volume. In this paper, a robocasting 3D-printing technique was used to manufacture self-supporting macroporous ZSM-5 structures and so overcome the issue of low loading. Moreover, 3D-printing offers the possibility to optimize the architecture of the structured catalyst. In this work, methanolto-olefins (MTO) was used as a test reaction to investigate the impact of 3D-printing on catalytic properties without changing the basic catalytic start material. Firstly, the influence of different binders and binder combinations in the self-supporting structured catalyst is discussed. Secondly, the architecture of the catalyst was varied by changing the diameter of the fibers of the structure, the porosity of the structure and the shape of the channels in the direction of the flow. The results show a significant impact of both the binders and the architecture on the catalytic properties of ZSM-5 for the methanol-to-olefins reaction.

Synthetic zeolites are widely used as catalysts/carriers for many petrochemical reactions and in refining processes. These materials are usually synthesized in a powder form and must be shaped prior to use in industrial reactors. This review presents the state-of-the-art of the zeolite shaping technology describing the main modifications induced by the interactions between the zeolite and the binder. Additionally, a strategy is presented to overcome the diffusion limitations associated to the microporous structure of zeolites, consisting in the introduction of hierarchical porosity in the binder. Several developments in the field of hierarchical aluminas are summarized in this article, highlighting the possibility to design different ordered/disordered mesoporous and macroporous structures.

The present study aims to conduct a systematic assessment of Al-SBA-15 as the aluminum-substituted mesoporous catalyst for raw methanol dehydration to dimethyl ether (MTD). The catalysts are synthesized by varying the pretreatment variables (pH of the preparation and Si/Al ratio), the posttreatment variable (steaming time), and by the addition of aluminophosphate as the binder. The experimental design and the analysis of the results, especially the relation of characterization results and reactor performance, are performed by the optimal response surface method in Design-Expert software. The prepared micro-mesoporous catalyst exhibits an excellent activity, stability, and DME selectivity; therefore, it can be introduced as an efficient catalyst for raw methanol dehydration.
