Through-mask electrochemical micromachining (TMEMM) is a versatile microfabrication technique, which combines anodic metalshaping and -finishing steps in a single operation for the purpose of microstructuring a wide range of electrically conductive materials. It has been extensively utilized for the manufacture of precision-engineered components in microsystems, such as microlenses, microprobes, microactuators, microchannels and microvalves. This is because TMEMM is able to mass-produce parts; it is applicable to difficult-to-etch materials and operable under polishing conditions. This review provides an in-depth summary of the current state of TMEMM and presents key concepts relevant to its application. To this end, the interplay between the current distribution, mass-transfer effects and surface-film formation is discussed, and its effect on the machining rate, shape profile and surface finish is highlighted. Also, past incarnations of TMEMM are reviewed in terms of their masking method, substrate material, electrolyte composition and technical application. Techno-economic aspects of TMEMM are debated in relation to potential rival techniques, taking microreactor fabrication as an example for a novel area of application. This is followed by an overview of process variations and recent developments.

In this paper, the selected results of measurements and analysis of the active surfaces of a new generation of coated abrasive tools obtained by the use of focus-variation microscopy (FVM) are presented and discussed. The origin of this technique, as well as its general metrological characteristics is briefly described. Additionally, information regarding the focus variation microscope used in the experiments -InfiniteFocus ® IF G4 produced by Alicona Imaging, is also given. The measurements were carried out on microfinishing films (IMFF), abrasive portable belts with Cubitron™ II grains, and single-layer abrasive discs with Trizact™ grains. The obtained results were processed and analyzed employing TalyMap 4.0 software in the form of maps and profiles, surface microtopographies, AbbottFirestone curves, and calculated values of selected areal parameters. This allowed us to describe the active surfaces of the coated abrasive tools, as well as to assess the possibility of applying the FVM technique in such kinds of measurements.

Powder lubrication can effectively reduce friction under extreme conditions, but powder filling and storage are yet to be improved. In this study, the evolution of the powder boundary layer on microtextured surfaces is investigated. The effect of load and speed on the friction properties of the microtexutured surface is also revealed by using a multifunctional friction and wear tester.Interrupted laser microscopy and profilometry measurements of the friction surface show 4 evolution stages of the powder boundary layer development:localised formation, complete formation, local spalling, and large scuffing of the boundary layer. The steady state boundary layer is characterised with many tadpole-shaped units and exhibits better lubricity under high load and speed, which effectively delay the damage and improve the life of frictional samples. The present work may provide some new insights to engineers and researchers in designing surface micro/nanotextures with better lubricity and wear resistance.
