Fly ash is the largest source of industrial solid waste in China. Fly ash with its high content of unburned carbon has to be discarded in landfills and cause environmental problem. To reduce the environmental impacts, lightweight aggregate (LWA) was manufactured utilizing high-carbon fly ash (HCFA) (loss on ignition, LOI = ∼16.3%). Trial tests were conducted on high-carbon fly ash lightweight aggregate (HCFA-LWA) in a laboratory electric furnace and in a manufacturer's batch furnace. A new temperature profile was proposed for the HCFA-LWA sintering process in which carbon served as a partial fuel substitute during the burning period, which can decrease the sintering period in the sintering stage of the LWA and save energy. Then, the mechanical properties and microstructure of lightweight concrete made with the HCFA-LWA were studied. The microscopic investigation of the interfacial transition zone showed that the cement paste infiltrated into the rough surface of the HCFA-LWA and improved the mechanical interlocking between the cement paste and the HCFA-LWA. Test results showed that the HCFA-LWA concrete developed 91% of the 28 d compressive strength within 7 d. The modulus of elasticity and tensile strength were also comparable to similar grades of LWA concretes. Therefore, HCFA-LWA can be used for structural applications. The utilization of HCFA-LWA in concrete would solve the waste disposal problems that are associated with fly ash and help reduce pollution to the environment. Abstract:The present study evaluated the combined effects of two types of waste materials of expanded polystyrene (EPS) and unprocessed fly ash (FA) on different properties of concrete. A novel recycling technique of densifying waste EPS is used to produce a novel lightweight aggregate (LWA). This new technique has solved the problem of segregation in concrete by coating EPS particles with a natural binder of clay and cement. Nine different concrete mixtures with a water to cement ratio of 0.8 were used. The densified EPS and unprocessed FA were partially replaced with natural aggregate and Portland cement, respectively. The engineering properties, including workability, density, compressive strength, ultrasonic pulse velocity (UPV), and water absorption (WA) were investigated at different curing times. According to the experimental results, there is a decrease in compressive strength and UPV with increasing this novel LWA content in concrete. However, by using a suitable mix design, the utilisation of these two waste materials in concrete using an appropriate recycling technique is possible.

Lightweight aggregates (LWA) were produced from clay in the laboratory. After firing different heat treatments and cooling rates were applied and the resulting material was investigated with respect to strength and microstructure. Fast cooling led to the formation of micro cracks and weakened the material whereas slow cooling enhanced the strength of LWA. The residence time at temperatures between 700°C and 900°C led to differences in average oxidation state of iron in the matrix phase leading to substantial changes in thermal behaviour of the matrix phase. The combination of a highly oxidized shell and a reduced core 2 proved to enhance the strength of LWA. A two hour heat treatment at 800°C in air combined with a subsequent slow cooling rate (0.7°C/min) applied to LWA produced in an industrial rotary kiln led to a strength increase of 114 % compared to material of the normal production without changing any other property.
