Fiber-reinforced composite materials are replacing metallic components due to their higher specific strength and stiffness. Automation and thermoplastics emerged to overcome the time and labor intensive manual techniques and the long curing cycles associated with processing thermoset-based composites. Thermoplastics are processed through fusion bonding which involves applying heat and pressure at the interface. Together with automated techniques (such as automated fiber placement, and automated tape laying), a fast, clean, out-of-autoclave, and automated process can be obtained. A detailed review of thermoplastic composites processing through automated methods is presented. It sheds the light on the materials used and the different heat sources incorporated with the pros and cons of each, with concentration mainly on hot gas torch, laser, and ultrasonic heating. A thorough illustration of the several mechanisms involved in a tow/tape placement process is tackled such as heat transfer, intimate contact development, molecular interdiffusion, void consolidation and growth, thermal degradation, crystallization, and so on. Few gaps and recommendations are included related to materials, laser heat source, heat transfer model, and the use of silicone rubber rollers. A review of optimization studies for tape placement processes is summarized including the main controllable variables and product quality parameters (or responses), with some of the major findings for laser and hot gas torch systems being presented. Both mechanical and physical characterizations are also reviewed including several testing techniques such as short beam shear, double cantilever beam, lap shear, wedge peel, differential scanning calorimetry, and so on. Challenges, however, still exist, such as achieving the autoclave-level mechanical properties and complying with the porosity levels required by the aerospace industry. More work is still necessary to overcome these challenges as well as increase the throughput of the process before it can be totally commercialized.

Composite tape winding is an important forming process of composite materials, which can ensure good performance of composite products. Selection and control of key process parameters in the winding process have a great influence on the properties of products, such as void content and residual stress of products. Through experimental analysis, the residual stress and void content of the composite products are not the minimum when the prepreg winding process is carried out by using the empirical process parameters. To solve this multiobjective optimization problem, experiments were conducted using the Box–Behnken design. The multiobjective optimization problem is converted to a single-objective problem using grey relational analysis (GRA). Principal component analysis (PCA) is used to quantify the relative contributions of residual stress and void content. Regression analysis of grey relational grade (GRG) based on the experimental data was used to develop a second-order GRG prediction model. The winding process parameters were optimized with response surface methodology (RSM), and the winding experiments were carried out with these parameters. The experimental results show that the best combination of process parameters yields the best GRG results with better void content and residual stress.

As a significant way to manufacture revolving body composite, the composite prepreg tape winding technology is widely applied to the domain of aerospace motor manufacture. Processing parameters, including heating temperature, tape tension, roller pressure, and winding velocity, have considerable effects on the void content and tensile strength of winding products. This paper was devoted to studying the influence of process parameters on the performances of winding products including both void content and tensile strength and trying to provide the optimal parameters combination for the objectives of lower void content and higher tensile strength. In the experiments, tensile strength and void content were selected as the mechanical property and physical performance of winding products to be tested, respectively. An integrated approach by uniting the Grey relational analysis, backpropagation neural network, and bat algorithm was presented to search the optimal technology parameters for composite tape winding process. Then, the composite tape winding process model was provided by backpropagation neural network utilizing the results of Grey relational analysis. According to the bat algorithm, the optimal parameter combination was heating temperature with 73.8 °C, tape tension with 291.2 N, roller pressure with 1804.1 N, and winding velocity with 9.1 rpm. The value of tensile strength increased from 1215.31 to 1329.62 MPa. Meanwhile, the value of void content decreased from 0.15 to 0.137%. At last, the developed method was verified to be useful for optimizing the composite tape winding process. Graphical Abstract
