An attempt is made to translate five generic key performance indicators (KPIs) into a continuous real-time cost function in a batch order-based manufacturing environment. The challenge of controlling and optimizing resource utilization, production efficiency, product-process quality, environmental impact, and inventory was specified by microelectronics and hard metal composite manufacturers. The motivation is to facilitate decisionmaking by converting operations management data into dynamic financial cost models. The process of interpreting engineering data of the physical level and operations management level into financial metrics creates a common language between engineers, managers, and financial departments of the company whose common objective is the profitability of the company, each with their own priorities. The proposed method provides a realistic representation of the performance of the system in monetary value. The integration may become an instrument of effective and efficient tactical and strategic collective decision-making. The main outcome is a near real-time formulation and prediction of manufacturing cost with respect to the five KPIs. The resultant cost function is verified according to several production scenarios. The case study demonstrating the proposed cost modeling methodology utilizes real-time and historical information from two different industrial partners in Tungsten metallurgy and electronic circuit manufacturing industries.

Laser drilling is a well-established manufacturing process utilised to produce holes in various aeroengine components. This research presents an experimental investigation on the effects of laser drilling process parameters on productivity (material removal rate), hole quality (hole taper) and drilling cost. Single-pulse drilling was employed to drill a thin-walled Inconel 718 superalloy plate of 1 mm thickness using pulsed Nd:YAG laser. The experiments were designed using Box-Behnken statistical approach to investigate the impacts of pulse energy, pulse duration, gas pressure and gas flow rate on the selected responses. Multi-objective optimisation was performed using response surface methodology (RSM) based grey rational analysis (GRA) to identify optimal drilling conditions aiming to maximise the MRR and minimise hole taper and drilling cost. The optimal combination of drilling parameters was found as pulse energy of 20 J, pulse duration of 6 ms, gas pressure of 100 psi and gas flow rate of 40 mm3/s. A detailed cost analysis identified labour cost, gas consumption and machine costs as the major cost elements of the laser drilling process.

In recent years, the reliable, accurate, and timely estimate of product cost at the conceptual design stage can enhance the competitiveness of a casting part. Set‐based concurrent engineering has emerged as an efficient solution to overcome this limitation as it provides simultaneous design procedures to positively assist the designer in achieving the required customer values in a short time and low cost. Therefore, this study attempts to integrate the set‐based concurrent engineering methodology into the development of a cost modeling system for the metal casting process. The system architecture is comprised of a user interface, knowledge database, and CAD modeling system. A detailed working flow process of the developed cost modeling system has been proposed under the guidelines of set‐based concurrent engineering. Further, the proposed methodology is demonstrated and validated by employing a real‐time casting part that was manufactured using the sand casting process. The implementation of the system provided many tangible benefits to the collaborative company including a decrease in cost estimation time (∼50%) and part rejection rate (∼32.3%). Further, the developed cost modeling approach provided a cost estimate near the actual cost of the product (∼4% deviation). It truly proves the significance of the developed system for the practitioners who believe that accurate and timely estimates of product manufacturing cost at the design stage can enhance the competitiveness of a product.
