This article details the ESAFORM Benchmark 2021. The deep drawing cup of a 1 mm thick, AA 6016-T4 sheet with a strong cube texture was simulated by 11 teams relying on phenomenological or crystal plasticity approaches, using commercial or self-developed Finite Element (FE) codes, with solid, continuum or classical shell elements and different contact models. The material characterization (tensile tests, biaxial tensile tests, monotonic and reverse shear tests, EBSD measurements) and the cup forming steps were performed with care (redundancy of measurements). The Benchmark organizers identified some constitutive laws but each team could perform its own identification. The methodology to reach material data is systematically described as well as the final data set. The ability of the constitutive law and of the FE model to predict Lankford and yield stress in different directions is verified. Then, the simulation results such as the earing (number and average height and amplitude), the punch force evolution and thickness in the cup wall are evaluated and analysed. The CPU time, the manpower for each step as well as the required tests versus the final prediction accuracy of more than 20 FE simulations are commented. The article aims to guide students and engineers in their choice of a constitutive law (yield locus, hardening law or plasticity approach) and data set used in the identification, without neglecting the other FE features, such as software, explicit or implicit strategy, element type and contact model.
In this study, a numerical model for the evolution of plastic anisotropy is investigated for the purpose of stamping method design by Finite Element (FE) analysis and proved experimentally via process simulations of a cold-rolled austenitic stainless steel (AISI 304) sheet. The plastic anisotropy of the sheets is described with a fourth-order homogenous polynomial yield function and this modelling approach is enhanced by plastic strain dependent material coefficients. Tensile tests of coupon specimens taken along the different directions from rolling direction, and flow strength and deformation anisotropies are described with the planar variations of yield stress and plastic strain ratio computed at four plastic strain levels (0.002, 0.02, 0.05 and 0.18). A new numerical approach is, then, applied to identify polynomial coefficients ensuring an orthotropic positive-definite, convex yield surface with a well-defined stress gradient at every loading point on plane stress subspace. The developed computational model is implemented into general purpose explicit FE analysis software Ls-Dyna by a user-defined material model subroutine (UMAT) and applied in the stamping simulation of AISI 304 steel rectangular cups for the house-hold applications. The computed thickness distributions and the flange geometries were compared with measurements and it was observed that the best predictions were done with material parameters at %5 plastic strain level.

Proses tasarımı, sac metal şekillendirme yöntemleri açısından oldukça kritik bir adımdır. Sac açınım geometrisinin belirlenmesi proses tasarımı açısından oldukça önemlidir. Optimum açınım geometrisinin belirlenmesi ile malzeme fire miktarları önemli oranlarda azaltılabilmektedir. Bu çalışmada kare çekme prosesi için, alüminyum 5754 alaşımı kullanılarak proses parametrelerini ve ürün geometrisini dikkate alan sonlu elemanlar yöntemi tabanlı bir sac açınım geliştirme yöntemi sunulmuştur. Elde edilen yeni sac açınımı ile malzeme fire miktarında önemli bir kazanç elde edilmiş ve şekillendirilebilirlik açısından daha güvenli bir geometri oluşturulmuştur. Development of Initial Blank Geometry in Sheet Metal Forming Processes Using Finite Element Analysis AbstractSheet metal parts have a wide usage are due to their weight/strength ratio. Process design is a critical step for sheet metal forming processes. Determining initial blank geometry is crucial for process design. Material wastage can be reduced by obtaining the optimum initial blank geometry. In this study, a methodology, for developing initial blank geometry for square drawing process using aluminum 5754 alloy considering process parameters and product geometry based on finite element analysis, is presented. A crucial material acquisition and a safe geometry regards to formability properties is obtained with the new blank geometry. GİRİŞ (INTRODUCTION)Günümüzde otomotiv sektörü ülkemiz endüstrisinin lokomotif sektörlerinden birisidir. Otomobillerde ağırlık/dayanım avantajlarından dolayı yüzlerce sac metal parça kullanıldığından sac metal formlama işlemleri otomotiv sektörü için vazgeçilmez bir üretim prosesidir. Endüstride yeni model bir araç geliştirilmesi sonucunda araçta yer alan sac metal parçalarda geometri, malzeme v.b. gibi değişiklikler yapıldığından kalıp yüzeylerinde de bu kapsamda değişikliğe gidilmesi bir zorunluluktur. Özellikle otomotiv sektörü gibi seri üretim yapılan ve büyük parçalara sahip bir sektörde bu değişikliklerin hızlı bir şekilde gerçekleştirilmesi gerekmektedir. Bu nedenle, kalıp yüzeylerinin tasarımları ve üretim prosesleri geliştirildikten sonra, ilgili parça geometrisi hedef toleranslara ulaşacak şekilde imalat sürecine entegre edilmelidir.Otomotiv sektöründe kullanılan sac metal malzemelerin gelişimi de hızlı bir ilerleyiş göstermektedir. Zaman içerisinde birçok yeni malzeme tasarımı yapılmakta ve çeşitlilik artmaktadır. Bu anlamda, geliştirilen malzemelerin mekanik özelliklerinin farklı olmasından ötürü şekillendirilebilirlikleri de farklılık göstermektedir. Otomotiv sektöründe kullanılan malzemeler oldukça kompleks geometrilere sahiptirler dolayısı ile kalıp yüzeyleri de karmaşıktır. Bu durum prosesin başarılı bir şekilde gerçekleştirilmesini de zorlaştırmaktadır. Bu nedenle de proseste birçok problemle karşılaşılmaktadır.
Mg-rich and Si-rich aluminum alloys from the AA6XXX class are considered to demonstrate that standard heat treatments can be used to produce materials with identical plastic flow (yield stress and strain hardening) and different strain rate sensitivity. The Mg-rich alloy exhibits lower strain rate sensitivity and a different variation of this parameter with the stress (Haasen plot) relative to the Si-rich alloy. This is due to the instantaneous component of the strain rate sensitivity being smaller in the Mg-rich alloy. Hence, the underlying mechanism is not related to the presence of free, fast diffusing Mg atoms, but rather to the different nature of precipitates forming in the two alloys. A simple model is used to demonstrate that it is possible to tailor the strain rate sensitivity while preserving the flow stress by controlling the nature of precipitates and that of the dislocation-precipitate interaction.
Bir sonlu elemanlar analizinin en önemli çıktısı tahmin hassasiyetidir. Tahmin hassasiyetine etki eden parametreler prosesten bağımsız durumda olan ve modelleme adımlarını oluşturan sonlu elemanlar hesaplama parametreleridir. Simülasyon hassasiyetinin yanı sıra özellikle seri imalat endüstrisi açısından simülasyon çözüm süresi bir diğer kritik parametredir. Sonlu elemanlar analizlerinde verimin yükseltilebilmesi için hassasiyetten ödün vermeden minimum sürede çözümün tamamlanması gerekmektedir. Bu kapsamda hesaplama parametrelerinin iyi analiz edilip hassasiyete ve simülasyon süresine etkilerinin tespit edilmesi önem arz etmektedir. Yapılan çalışmanın amacı, sonlu elemanlar hesaplama parametrelerinin sac metal şekillendirme simülasyon süresi ve hassasiyetine etkisinin tespit edilmesidir. Bu kapsamda non-lineer sac metal şekillendirme simülasyonlarında hesaplama parametrelerinden simetri durumu, eleman boyutu, eleman formülasyonu, integrasyon nokta sayısı, zaman adım aralığı, adaptiv ağ yapısı derecesi, şekillendirme hızı etkisi, plastisite modeli ve çözümün gerçekleştirildiği sistemin çekirdek sayısı olmak üzere geniş bir küme analiz edilmiştir. Sac metal şekillendirme prosesi olarak malzeme şekillendirilebilirlik özelliklerinin belirgin şekilde analiz edilebildiği kare kutu çekme prosesi tercih edilmiştir. Malzeme olarak ise gelişmiş yüksek mukavemetli çeliklerden TRIP600 kullanılmıştır. Sonlu elemanlar analizi hassasiyetinin belirlenmesi amacıyla şekillendirme kuvvetinin zımba ilerleme mesafesine göre değişimini temsil eden deneysel eğri referans alınmıştır. Sonrasında belirlenen parametrelerin değişken değerlerinde simülasyonlar gerçekleştirilmiş olup her parametrenin hassasiyete ve çözüm süresine etkisi tespit edilmiştir. Bu kapsamda deneysel eğrinin tahmin edilebilirliği her parametre için incelenmiştir. Yapılan simülasyon sonucunda süreye etki eden en baskın parametrenin sonlu elemanlar modelinin simetri durumu olduğu tespit edilmiştir. Parametre kümelerinden süreyi minimize eden parametrelerin tespiti sonrasında elde edilen en verimli simülasyon sonucunda başlangıç durumuna göre hassasiyetten ödün vermeden zamandan %90 oranında tasarruf edilmiştir. Başlangıçta 2514 saniye süren simülasyon aynı hassasiyeti içerecek şekilde 94 saniyede tamamlanmıştır.
In this study, it is aimed to evaluate plasticity model prediction performance for plastic behavior of materials using a uniaxial tensile test. For this purpose, von Mises, Hill-48, Hill-93, Barlat-89 and Hu-2003 plasticity models are studied, and DC04, DP780, 6000 series aluminum alloy are used as materials. Tensile tests are performed with three directions (rolling, diagonal, transverse), and mechanical properties of materials are obtained. In addition, anisotropy coefficients of materials are calculated by uniaxial tensile tests. Validation of plasticity models is performed using obtained material parameters. Yield locus and yield stresses-anisotropy coefficients depends on directions are used in evaluation of plasticity models. As a result of this study, Hu-2003 showed the best modeling performance for all materials.
