Der Eigenspannungszustand ist in vielen Fällen eine wesentliche Ursache für unerwartetes Versagen von umformtechnisch hergestellten Bauteilen im Betrieb.Die Überlagerung von Spannungszuständen in Folge der Betriebslasten mit dem Eigenspannungszustand im Bauteil ist mit den bisher verfügbaren Prognosemethoden nicht hinreichend genau abbildbar, so dass typischerweise versucht wird, den Eigenspannungszustand z. B. durch eine Wärmebehandlung zu minimieren.Allerdings haben Eigenspannungen per se auch das Potenzial, die mechanischen Eigenschaften von umformtechnisch hergestellten Bauteilen zu verbessern. Dieses bisher ungenutzte Potenzial ist das übergreifende Ziel des DFG-Schwerpunktprogramms 2013, aus dem heraus das vorliegende Sonderheft entstanden ist. EinleitungJedes durch Umformen hergestellte Bauteil weist einen durch die Fertigung bedingten Eigenspannungszustand auf. Laut Definition werden mechanische Spannungen als Eigenspannungen bezeichnet, wenn im Bauteil ein Temperaturgleichgewicht besteht und keine äußeren Kräfte oder Momente einwirken. Umformprozesse induzieren typischerweise Kräfte, die zu einer plastischen Verformung des Bauteils führen [1]. Nach dem Entlasten bzw. Shear cutting is one of the most widely used manufacturing processes in the production of sheet metal components. The reasons for this are the high output volume combined with low costs per part. The profitability of this process is significantly influenced by the lifetime of the active elements and the occurrence of unexpected process disturbances. While there are already many publications on the former, there are only few examinations on the wide spread process disturbance of slug pulling, which describes the phenomenon where the cut-out part is pulled upwards again during the punch return stroke. In particular, the different forces on the slug that cause this phenomenon have not yet been measured individually and independently of one another in one single tool. Thus, a shear cutting tool was developed that enables the measurement of the individual forces on the slug depending on various process parameters. Following, single stroke experiments were carried out to determine these forces and establish relationships between the process parameters, the characteristics of the slug and the measured forces. Finally, the interaction of all partial forces depending on selected process parameters is discussed in order to classify the relevance of every single force with regard to the occurrence of slug pulling. This understanding of the process is necessary in order to make a well-founded decision when designing future tools or selecting available remedial measures to avoid slug pulling.
The manufacturing of case-hardened gears usually consists of several complex and expensive steps to ensure high load carrying capacity. The load carrying capacity for the main fatigue failure modes pitting and tooth root breakage can be increased significantly by increasing the near surface compressive residual stresses. In earlier publications, different shear cutting techniques, the near-net-shape-blanking processes (NNSBP’s), were investigated regarding a favorable residual stress state. The influence of the process parameters on the amount of clean cut, surface roughness, hardness and residual stresses was investigated. Furthermore, fatigue bending tests were carried out using C-shaped specimens. This paper reports about involute gears that are manufactured by fineblanking. This NNSBP was identified as suitable based on the previous research, because it led to a high amount of clean cut and favorable residual stresses. For the fineblanked gears of S355MC (1.0976), the die edge radii were varied and the effects on the cut surface geometry, hardness distribution, surface roughness and residual stresses are investigated. The accuracy of blanking the gear geometry is measured, and the tooth root bending strength is determined in a pulsating test rig according to standardized testing methods. It is shown that it is possible to manufacture gears by fineblanking with a high precision comparable to gear hobbing. Additionally, the cut surface properties lead to an increased tooth root bending strength.
ZusammenfassungDiese Arbeit verfolgt das Ziel die Zahnfußtragfähigkeit schergeschnittener Verzahnungen zu untersuchen und diese durch Nutzung der beim Fertigungsprozess induzierten Eigenspannungen zu verbessern. Dazu wird eine ausgewählte Zahnradgeometrie durch das Near-Net-Shape-Blanking Verfahren „Feinschneiden“ hergestellt. Dabei wird der Einfluss des Prozessparameters „Matrizenschneidkantenradius“ auf Schnittflächenkenngrößen und Eigenspannungen untersucht. Die Zahnfußtragfähigkeit der feingeschnittenen Zahnradvarianten wird ermittelt und in bestehende Zahnradnormen eingeordnet. Zusätzlich werden Stichversuche mit einer Zahnradvariante, hergestellt durch Feinschneiden mit geringer Gegenhalterkraft und einer feingeschnittenen und anschließend spannungsarmgeglühten Variante durchgeführt. Die einzelnen Prüfvarianten werden hinsichtlich der ermittelten Zahnfußtragfähigkeit und des vorliegenden Eigenspannungszustands verglichen.Für die Varianten mit Matrizenschneidkantenradius von $$r_{\text{M}}=50,100,150$$ r M = 50 , 100 , 150 und $$200\,{\mu}\text{m}$$ 200 μ m ergeben sich vergleichbare Schnittflächenkenngrößen und Konturen. Für größere Matrizenschneidkantenradien werden höhere Druckeigenspannungen gemessen und höhere Zahnfußtragfähigkeiten ermittelt.Die ermittelten Zahnfußdauerfestigkeiten der feingeschnittenen Zahnräder liegen insgesamt auf einem ähnlichen Niveau, das deutlich höher liegt als für diesen Grundwerkstoff in der ISO 6336‑5 angegeben wird. Mit $$\sigma_{F\text{ lim}}=317{\ldots}327\,{\text{N/mm}^{2}}$$ σ F lim = 317 … 327 N/mm 2 liegen die feingeschnittenen Zahnräder auf dem unteren Niveau von ungestrahlten einsatzgehärteten Zahnrädern.Für die weiteren Prüfvarianten zeigt sich im Vergleich zu den feingeschnittenen Zahnrädern eine deutliche Abnahme der ertragbaren Lastwechsel bei kleineren Lasten. Die verminderte Zahnfußtragfähigkeit lässt sich auf geringere vorliegende Druckeigenspannungen zurückführen. Somit lassen sich die Eigenspannungen über die Aktivelementkantenpräparation und die Gegenhalterkraft so einstellen, dass eine möglichst hohe Tragfähigkeit erzielt wird.
The v-ring indenters and their configurations play a major role in the fineblanking process, directly influencing component quality and characteristics. While past studies regarding residual stresses of blanked components focused mainly on the use of a pair of v-rings, so far no efforts were undertaken to compare different v-ring setups, deducing tool design guidelines and enabling possible cost savings. Therefore, a comparative study of different v-ring indenter setups and their influence on cut surface parameters, surface hardness and induced residual stresses of the produced components was performed. The obtained results indicate a minor influence of blank holder-sided v-rings on the observed component characteristics in comparison to indenters situated on the die leading to recommendations with regard to cost-efficient tool design.
