Intelligent robotic manufacturing cells must adapt to ever-varying operating conditions, developing autonomously optimal manufacturing strategies to achieve the best quality and overall productivity. Intelligent and cognitive behaviors are realized by using distributed controllers, in which complex control logics must interact and process a wide variety of input/output signals. In particular, programmable logic controllers (PLCs) and robot controllers must be coordinated and integrated. Then, there is the need to simulate the robotic cells’ behavior for performance verification and optimization by evaluating the effects of both PLC and robot control codes. In this context, this work proposes a method, and its implementation into an integrated tool, to exploit the potential of ABB RobotStudio software as a virtual prototyping platform for robotic cells, in which real robots control codes are executed on a virtual controller and integrated with Beckhoff PLC environment. For this purpose, a PLC Smart Component was conceived as an extension of RobotStudio functionalities to exchange signals with a TwinCAT instance. The new module allows the virtual commissioning of a complete robotic cell to be performed, assessing the control logics effects on the overall productivity. The solution is demonstrated on a robotic assembly cell, showing its feasibility and effectiveness in optimizing the final performance.

This paper focuses on virtual commissioning of a robotic manufacturing system, its theoretical background, and an analysis of its importance in the design of automated and robotic systems. Virtual commissioning allows the PLC control program to be tested and debugged on a created digital model of the machine, called a digital twin of the machine. Just this solution can simulate and optimize the automated system design itself without the need to have real hardware (PLC, automation elements, or the whole machine/equipment). Virtual commissioning offers an effective alternative to reduce the risks and effort of real commissioning of the machine. This makes it possible to reduce the time to market and increase flexibility, efficiency, and quality. Virtual commissioning in a single-control system is a simple solution; we can either use the Software-in-the-Loop method with emulated PLC control, simulated behavioural model, and co-simulation model or Hardware-in-the-Loop method with real controller. The problem appears when we have various types of controller, including an industrial robot controller. The paper deals with the theoretical background and partial outlines of solutions in the use of different types of the control system, if interconnections or emulators for different control systems are available. The recommended solution is to use a separate solution for the 3D simulation of the robotic system and an independent solution for the behavioural model, which will be tested in the future.

Los gemelos digitales son una de las tecnologías disruptivas presentadas desde la industria 4.0. La posibilidad de tener una representación digital de un sistema de producción brinda la oportunidad de simular y realizar análisis de los procesos industriales, detectar posibles fallas antes de que sucedan, evitando mantenimientos correctivos y además la posibilidad de mejorar su eficiencia generando estrategias de funcionamiento diferentes a las ya establecidas. A partir de la integración de las características técnicas de las plantas de producción, datos históricos de su comportamiento en el tiempo y la aplicación de técnicas de analítica, es posible obtener la representación digital de un sistema real. En este artículo se presenta el diseño e implementación del sistema digital de una fábrica de refrescos didáctica, conformada con equipos industriales. Se realiza la implementación de la representación digital de la fábrica didáctica, a partir de la recopilación de datos técnicos, modelado de piezas, adaptación de señales, diseño de la estrategia de control, comunicación entre dispositivos y validación del gemelo digital. El resultado obtenido es el gemelo digital, que en apariencia y funcionamiento simula con buena aproximación a la planta real. Con este modelo digital es posible realizar técnicas de puesta en marcha del proceso de manera virtual y establecer comunicación con el sistema real.
