The incremental sheet forming (ISF) process is considered as a feasible solution for forming a variety of small batch and even customised sheet components. The quality of an ISF product is affected by various process parameters, e.g. sheet material, stepdown, feed rate, tool diameter and lubricant. To produce an ISF part of sufficient quality and accuracy without defects, optimal parameters of the ISF process should be selected. In the present work, experiments and FE analyses were conducted to evaluate the influence of the main ISF process parameters including the step-down, feed rate and tool diameter on the formability and fracture of two types of pure Ti (grade 1 and 2). The Gurson-Tvergaard-Needleman (GTN) damage constitutive model with consideration of stress triaxiality was developed to predict ductile fracture in the ISF process due to void nucleation, growth and coalescence. It was found that the ISF parameters have varying degrees of effect on the formability and fracture occurrence of the two types of pure Ti, and grade 2 pure Ti sheet is more sensitive than grade 1 Ti sheet to the forming parameters due to low ductility.

Abstract:The incremental sheet forming (ISF) process is an emerging flexible sheet-forming process, which is adequate for the manufacturing of unique or small-volume batches. Single-point incremental forming (SPIF) is the original technology of incremental sheet-forming processes. In this article, frictional stir-assisted SPIF was used to deform AA6061-T6 aluminum alloy. Experimental tests were conducted to measure the forming forces during this process for the concerned lightweight material. The influence of process parameters was investigated, which included tool rotation speed, feed rate, step size and tool diameter on the produced forming forces. A Taguchi technique for the design of experiment (DOE) and the varying wall angle conical frustum (VWACF) test was employed in this study. The results show that the rotation spindle speed was the most dominant parameter that affects the forming forces, followed by the step size, feed rate and tool diameter. In addition, the interaction between the feed rate and step size has a notable impact on the values of the forming forces.

As a lightweight material, magnesium is being increasingly used for automotive parts. However, due to a hexagonal-closed-packed (hcp) crystal structure, in which only the basal plane can move, magnesium alloy sheets exhibit a low ductility and formability at room temperature. Press forming of magnesium alloy sheets is conventionally performed at elevated temperatures of 200°C to 250°C and thus is known as energy consumed forming. Therefore, in view of an energy saving forming technology, we study magnesium alloy sheet forming by a rotational incremental sheet forming (RISF) at room temperature, where the rotational tool generates local heat of specimen enough to accelerate plastic deformation. The flow curves of the magnesium alloy sheet are obtained and calculated at elevated temperatures, while the yield loci of the magnesium alloy sheet are measured at room temperature. Using RISF, a square cup of 80-mm width, 80-mm length, and 25-mm height is then formed from a magnesium alloy sheet at room temperature. In addition, the strain distribution is obtained and compared with the forming limit curve (FLC) by considering the effect of the tool radius and is found to effectively predict the forming limit of a magnesium alloy sheet in RISF.
