The increasing rate of erosion due to the presence of excessive silt concentration in river water of the Himalayan region is adversely affecting the availability of most demanded hydropower in India. Many researchers investigated several methods to minimize the rate of erosion wear on hydro turbine blades, runners, pumps, guide vanes, valves, seats, etc. However, some of them are successful, some are not. The problem of silt erosion is encountered during the high flow monsoon period. Various techniques have been developed to rally suitable coatings like chemical vapor deposition technique, thermal spray technique, an electroplating technique, etc. Therefore, in this paper, an attempt has been made to provide an overview of suitable micro and nanocomposite coatings with the application of thermal spray high-velocity oxygen fuel deposition process to minimize the problem of erosion due to silt in hydropower plants.

The present paper reviewed the role of factors influencing the wear properties of iron alloy‐based coating material. In brief, these factors are categorized into four major types such as substrate properties, high‐velocity oxy‐fuel spraying parameters, heat treatment processes and wear testing parameters. Substrate properties include roughness, thermal resistance, and adhesive strength between substrate and coating materials. High velocity oxy fuel parameters include spray distance, oxygen flow rate, fuel flow rate, angle of spray, spray density, coating speed, thickness, number of coating layers etc. Erosion wear testing parameters include impact speed, impingement angle, erodent discharge, slurry concentration etc. Furthermore, erosion wear testing parameters are sub‐categorized into three types which are particulate‐based parameters such as size, shape and hardness of particle, impact‐based parameters such as angle of impact, impact velocity, and composition‐based parameters such as microstructure, physical and mechanical properties of materials. The annealing process speeds up the development of crystal phases. Therefore, to get the best coating materials, a detailed investigation and optimization of all the factors must be performed.

In this study, the nature of performance test like a bond test, wear test and hot corrosion test and its effects on plasma sprayed Yttriastabilized zirconia and Al2O3 composite (50:50 compositions) coating on Aluminium 6061 substrate are carried out. The three topcoat thicknesses of 100µm, 200µm, and 300µm are used for the studies. In case of hot corrosion test, the substrates were spread by molten salt (55wt.% V2O5+45wt.%Na2SO4) which is kept in the furnace at 350 °C for 40 hours. The properties changed for the different bond thickness where for 200 µm wear properties become optimal and 300 µm the corrosion test remains optimal. There is an improvement in the bond strength and its optimal value is obtained for 100 µm topcoat thickness. The physics behind all three experiments are explained in this paper.
