The bending vibration of tensioned ball screw under nonuniform stress in the cutting process is analyzed in this paper. Differential equation of a beam under nonuniform prestress is derived according to Euler–Bernoulli beam theory. A method to solve the differential equation under different boundary conditions is proposed based on the segmentation method. The correctness of the method is verified by comparison with the traditional method and experiment, respectively. The dynamic analysis of tensioned ball screw under nonuniform stress in the cutting process is carried out with this method. The influence of the location on the ball screw and amplitude of the axial force produced in the cutting process on natural frequencies of ball screw is researched. Results show that the greater the force, the greater the change in natural frequencies. Furthermore, the change of first two natural frequencies presents a simple harmonic trend with the force moving along the ball screw. Taking a set of cutting force data as an example, the instantaneous frequency of tensioned ball screw in the cutting process is calculated in the end.

The problem of chatter vibration is associated with adverse consequences that often lead to tool impairment and poor surface finished in a workpiece, and thus, controlling or suppressing chatter vibrations is of great significance to improve machining quality. In this paper, a workpiece and an actuator dynamics are considered in modeling and controller design. A proportional-integral controller (PI) is presented to control and actively damp the chatter vibration of a workpiece in the milling process. The controller is chosen on the basis of its highly stable output and a smaller amount of steady-state error. The controller is realized using analog operational amplifier circuit. The work has contributed to planning a novel approach that addresses the problem of chatter vibration in spite of technical hitches in modeling and controller design. The method can also lead to considerable reduction in vibrations and can be beneficial in industries in term of cost reduction and energy saving. The application of this method is verified using active damping device actuator (ADD) in the milling of steel.

Since the dynamics of thin‐walled structures instantaneously varies during the milling process, accurate and efficient prediction of the in‐process workpiece (IPW) dynamics is critical for the prediction of chatter stability of milling of thin‐walled structures. This article presents a surrogate model of the IPW dynamics of thin‐walled structures by combining Gaussian process regression (GPR) with proper orthogonal decomposition (POD) when IPW dynamics at a large number of cutting positions has to be predicted. The GPR method is used to learn the mapping between a set of the known IPW dynamics and the corresponding cutting positions. POD is used to reduce the order of the matrix assembled by the mode shape vectors at different cutting positions, before the GPR model of the IPW mode shape is established. The computation time of the proposed model is mainly composed of the time taken for predicting a known set of IPW dynamics and the time taken for training GPR models. Simulation shows that the proposed model requires less computation time. Moreover, the accuracy of the proposed model is comparable to that of the existing methods. Comparison between the predicted stability lobe diagram and the experimental results shows that IPW dynamics predicted by the proposed model is accurate enough for predicting the stability of milling of thin‐walled structures.
