This work focuses on joining steel to aluminum alloy using a novel method of joining by resistance spot welding with an insert element based on anticorrosive steel in combination with adhesive bonding. The method aims to reduce the formation of brittle intermetallic compounds by using short welding times and a different chemical composition of the insert element. In the experiment, deep-drawing low-carbon steel, HSLA zinc-coated steel and precipitation-hardened aluminum alloy 6082 T6 were used. Two types of adhesives—one based on rubber and the other based on epoxy resin—were used for adhesive bonding, while the surfaces of the materials joined were treated with a unique adhesion-improving agent based on organosilanes. The surface treatment improved the chemical bonding between the substrate and adhesive. It was proved, that the use of an insert element in combination with adhesive bonding is only relevant for those adhesives that have a load capacity just below the yield strength of the substrates. For bonded joints with higher load capacities, plastic deformation of the substrates occurs, which is unacceptable, and thus, the overall contribution of the insert element to the load capacity of the joint becomes negligible. The results also show that the combination of the resistance spot welding of the insert element and adhesive bonding facilitates the joining process of galvanized and nongalvanized steels with aluminum alloys and suppresses the effect of brittle intermetallic phases by minimizing the joining area and welding time. It is possible to use the synergistic effect of insert element welding and adhesive bonding to achieve increased energy absorption of the joint under stress.

In this research, forming limit diagram (FLD) of aluminum alloy 1050 (AA 1050) sheet produced by Accumulative Roll Bonding (ARB) is investigated numerically and experimentally. The Gurson-Tvergaard-Needleman (GTN) ductile damage model is used to predict sheet failure and obtain its FLD using numerical simulation in Abaqus/Explicit. Nucleation and growth of voids in the material during the deformation is the basic concept of the GTN damage model. This damage model has nine basic parameters that obtaining through experimental tests is time-consuming and costly, and in some cases, impossible. Thus, the present study tries to obtain the above parameters for fine-grained aluminum 1050 fabricated by ARB using the finite element method. Therefore, after considering each parameter’s interval, numerical simulation and the anti-inference method are used in the uniaxial tensile test to identify GTN parameters for the AA 1050 sheet using FEM. The optimum parameters of the GTN model are used in the FEM of the Nakazima test for FLD prediction. Also, The FLD of the fine-grained aluminum sheet is obtained experimentally using the Nakazima test. Finally, the numerical and experimental FLDs are compared for validation.

In this study, the AA1050/Ti CP2 metallic multilayered composite was produced by accumulative roll bonding (ARB) using AA 1050 and commercially pure titanium Ti (CP-Ti ASTM grade 2) for three cycles at ambient temperature. The microstructure evolution was investigated by scanning electron microscopy (SEM) equipped with an energy dispersive spectrometer (EDS) and X-ray diffraction (XRD). Also, the tensile test and Vickers microhardness measurement were conducted to evaluate mechanical properties. The forming limit diagrams (FLD) were obtained for a metallic multilayered composite for the first time by the Nakazima test. It was observed that a continuous and well-bonded composite was fabricated after the first cycle. For the subsequent two cycles, necking and fracture of Ti reinforcement occurred in the Al matrix. The maximum tensile strength was reached after two cycles with almost a 98% increase compared to the annealed aluminum sample. However, the tensile strength was reduced after the third cycle. The uniform elongation considerably decreased after the first cycle and was maintained for the subsequent two cycles. The microhardness improved by 124% and 47% for Al and Ti, respectively, in the whole process of ARB in comparison with annealed Al and Ti. As a formability criterion, the level of forming limit curve (FLC) was reduced sharply after the first ARB cycle. For subsequent cycles, this reduction was neglectable. The Al/Ti composite fracture surfaces were a combination of shear ductile and brittle after the third pass.
