An electromagnetic pulse welding (EMPW) system is a complex multifield coupling system. Using finite element software to simulate its processes can better guide the design of the electromagnetic pulse welding system and the analysis of the welding mechanism. However, the existing finite element software has a complex model, involves a large amount of calculation, and is time consuming, which is not conducive to the optimization of the welding device. In this paper, an equivalent circuit model based on an improved current wire method is proposed, and the welding process is modeled and analyzed, and then compared with the simulation results of the finite element software COMSOL. The results show that the analytical model is accurate and effective, and it can reduce the calculation time and improve the processing efficiency. Second, based on the equivalent circuit model and taking the maximum impulse of the electromagnetic force as the optimization objective, the shape parameters of the field shaper and the number of turns of the coil in the electromagnetic welding device for plates based on the field shaper are optimized, and the optimal parameters are obtained. Finally, the welding equipment is designed with the optimal parameters, and the electromagnetic welding platform is built. An SS304 stainless steel plate and A1060 aluminum plate with a thickness of 1 mm are welded, and the dissimilar metal plates are well connected. Tungsten inert gas welding of 316 stainless steel and 99.9% pure copper using nickel as filler metal was performed. The optimized process parameters adapted for the welding process are described. The microstructural studies revealed a complex heterogeneous fusion zone microstructures characterized both by rapid cooling and poor mixing of the materials which contain main elements which are mutually insoluble. Also, the welded specimen did not expose any defects such as porosity and cracks; however, some copper diffusion through the grain boundaries of steel was observed at the steel and fusion zone interface. The microhardness shows homogeneous values at the weld root and a higher hardness with more inhomogeneity at the weld face. The tensile strength of the weld sample was measured to be 143.7 MPa.

Electromagnetic impact welding of copper-to-copper sheets

Copper (Cu) has some properties, similar to aluminium (Al), like high thermal conductivity, high thermal expansion coefficient, relatively low melting point, brittleness at elevated temperatures and less viscosity of molten metal. These properties make the welding of Cu and Cu alloys difficult as compared to welding of carbon steels. The present study investigates the feasibility of electromagnetic impact welding of Cu-to-Cu sheets by using Al as the driver sheet. A study has been carried out to characterize the electromagnetic impact welding of 0.5 mm thick Cu sheets. The results of the microstructure and tensile shear strength tests are reported.
