Investigating the effect of Fe and Si is essential for any new Al-based composition, as these impurities can be easily found both after primary production and recycling. This study is dedicated to filling the gap in revealing the phase composition of an Al-6%Mg-2%Ca-2%Zn alloy after the combined and separate addition of Fe and Si. This was addressed by permanent mold casting and solid solution heat treatment. The investigation of slowly solidified samples also contributed to understanding potential phase transitions. It was found that the alloy containing 0.5%Fe can have nearly spherical intermetallics after heat treatment, whereas a higher Fe content brought the formation of a needle-shaped Al3Fe intermetallic. We explain this by the formation of a ternary α-Al + Al10CaFe2 + Al4Ca eutectic, which is more compact in as-cast condition compared to divorced binary α-Al + Al4Ca and α-Al + Al3Fe eutectics. Similarly, 0.5%Si readily incurred the formation of a needle-shaped Al2CaSi2 intermetallic, probably also by a binary reaction L → α-Al + Al2CaSi2. In the solidified samples, no Mg2Si phase was found, even in slowly solidified samples. This is contrary to the thermodynamic calculation, which suggests a peritectic reaction L + Al2CaSi2 Mg2Si. Interestingly, the addition of 0.5%Si caused an even coarser microstructure compared to the addition of 1%Fe, which caused the appearance of a primary Al3Fe phase. We conclude that the new alloy is more tolerable to Fe rather than Si. Specifically, the addition of 0.5%Fe can be added while maintaining a fine morphology of the eutectic network. It was suggested that the morphology of eutectic and solid solution hardening governed the mechanical properties. The strength of the alloys containing separate 0.5%Fe (UTS = 215 ± 8 MPa and YS 146 ± 4 = MPa) and the combined 0.5%Fe and 0.5%Si additions (UTS = 195 ± 14 MPa and YS ± 1 = 139 MPa) was not compromised compared to the alloy containing 0.5%Si (UTS 201 ± 24 = MPa and YS = 131 ± 1 MPa).

The amount of scrapped structures and components made of aluminum alloys is constantly growing along with the increase in the demand for the use of aluminum alloys in various industrial sectors. Uzbekistan has been showing a trend of developing industrial production at a pace typically observed in highly developed countries. In Uzbekistan, the aluminum alloys are used for widespread applications in construction, engineering, energy, chemistry and chemical technology, etc. Due to lack of primary aluminium production facilities in the country, there is a need for the collection and deep processing of the scrapped parts that have fulfilled their useful life. This practice is well implemented and working well for the collection of parts from Al – Si based alloys, also called silumins. The composition, structure and properties of many secondary silumins, which have found application in mechanical engineering, have been developed and improved. For alloys of the Al – Si system, most of research activities focused on property improvement through microalloying as well as improvements in the casting technology and heat treatments. However, it is too early to talk about a systematic approach to improving the operational properties of silumins. This also fully applies to alloys of other systems based on aluminum, for example, Al – Mg alloys, also called magnalias. For Uzbekistan, this is very important, since, as analysis shows, the aluminum alloys of 6XXX family are predominantly used for the construction and building structures. After the development of the first secondary wrought alloy of aluminum with the main alloying element with magnesium, many works were published with the results on improving the composition, structure, properties, processing technologies of secondary magnesia. The published works are notable for the inconsistency of the authors’ positions on microalloying systems and the thermal treatment of secondary magnalias. Regarding silumins, all the results are experimental, there is no systematic approach to the development of new and improvement of the properties of existing alloys from scrapped parts. Based on the experimental results, the article proposes an attempt of a systematic approach to the choice of alloy composition, microalloying systems, optimization of the composition of aluminum alloys for industry.

Effect of Fe-Rich Phases on Fracture Toughness of High Strength Al-Zn-Mg-Cu Alloy

In order to analyze the effect of insoluble Fe-rich phases on the fracture toughness of high-strength Al-Zn-Mg-Cu alloys, plane-strain fracture toughness test, scanning electron microscopy, finite element analysis and quantitative modeling were used to investigate the fracture toughness of three commercial high-strength Al-Zn-Mg-Cu alloys. The results show that the fracture mode of the three experimental alloys is strongly related to the Fe-rich phases, which are prone to initiate intergranular fracture of the experimental alloys. Finite element analysis proved that the larger the shape factor of the Fe-rich phases, the more sensitive it is to external stress and more prone to secondary cracking, which is consistent with the fracture morphology observation. Quantitative analysis shows that the size, volume fraction and morphology of the Fe-rich phases have a greater influence on the fracture toughness of the high-strength Al-Zn-Mg-Cu alloy. The fracture toughness of the alloy will be improved when the shape factor of the Fe-rich phases is small and close to circular and the volume fraction of the Fe-rich phases is small. The fracture toughness value of the Al-Zn-Mg-Cu alloys can be better predicted when the deviation of the shape and distribution of the Fe-rich phases is considered.
