The depletion of fossil resources and the growing demand for plastic waste reduction has put industries and academic researchers under pressure to develop increasingly sustainable packaging solutions that are both functional and circularly designed. In this review, we provide an overview of the fundamentals and recent advances in biobased packaging materials, including new materials and techniques for their modification as well as their end-of-life scenarios. We also discuss the composition and modification of biobased films and multilayer structures, with particular attention to readily available drop-in solutions, as well as coating techniques. Moreover, we discuss end-of-life factors, including sorting systems, detection methods, composting options, and recycling and upcycling possibilities. Finally, regulatory aspects are pointed out for each application scenario and end-of-life option. Moreover, we discuss the human factor in terms of consumer perception and acceptance of upcycling.

The environmental degradation of the films used in packaging is a key factor in their commercial use. Industrial and academic research is aimed at obtaining materials that have degradation features that ensure their eco-sustainability but, at the same time, preserve their use properties during storage and distribution periods. This study analyzes the degradability behavior over time of commercial packaging that meets the requirements of the UNE 13432 standard and the prEN 17427 (2020) home composting certification requirements under standard storage conditions. The study attempts to provide insight into the durability of the films under standard storage conditions, verifying that this type of packaging has a useful life of more than 12 months and that after this storage period it still retains the usability properties for which it was conceived. The analyzed sample has been manufactured using a three-layer technology under some commercial formulations based on PBAT + STARCH + PLA and has been analyzed monthly for 12 consecutive months. The macroscopic monitoring of the degradation of the sample has been carried out through the evolution of the mechanical properties and the quantification of the color changes (very important in films) via colorimetry. The nature of the observed variations has been justified at the microstructural level from the data obtained in calorimetric analysis (DSC) and from the characterization using FTIR. The results indicate a loss of properties in the tensile, elongation and impact tests and a behavior of stability or improvement in the tear properties of the film. Analyzing the microstructural changes, it is observed that the degradation of a hydrolytic and thermo-oxidative type occurs in the amorphous part of the film. The conclusion of this study is that the proposed packaging, focused on domestic composting and stored under standard conditions, has a useful life of more than 12 months. This period should be sufficient to cover the stages of production, storage and final use.

Prospects for Recyclable Multilayer Packaging: A Case Study

Food preservation is an essential application for polymers, particularly in packaging. Complex multilayer films, such as those used for modified atmosphere packaging (MAP), extend the shelf life of sensitive foods. These mostly contain various polymers to achieve the necessary combination of mechanic, optic, and barrier properties that limit their recyclability. As the European Union’s Circular Economy Action Plan calls for sustainable products and business models, including waste prevention policies and recycling quotas, with plastic packaging being a high priority, solutions towards more sustainable multilayer packaging are urgently needed. This study evaluated and compared the recycling potential of functionally equivalent PET (polyethylene terephthalate) and PP (polypropylene) post-consumer MAP through structure analysis and recycling simulation. The structure analysis revealed that both types of MAP contained functional (stability) and barrier layers (oxygen and moisture). The recycling simulation showed that the PP-based packaging was recyclable 10 times, maintaining its mechanical properties and functionality. At the same time, the PET-based MAP resulted in a highly brittle material that was unsuitable for reprocessing into similar economic value products. The secondary material from the PP-based MAP was successfully manufactured into films, demonstrating the functional possibility of closed-loop recycling. The transition from a linear to a circular economy for MAP is currently still limited by safety concerns due to a lack of sufficient and efficient purification methods, but the proper design of multilayers for recyclability is a first step towards circularity.
