Development of Cam Ring Gear Parts of Large Diameter for Truck Clutch Using Hot–Cold Complex Forging Technology of Small Bar

Forging is a primary manufacturing process used in several manufacturing industries. Aircraft and automobile industries are manufacturing products with high‐dimensional accuracy and quality that are highly precise or near the required shape. Customers require products that are free of cracks and fulfill their functional requirements. This leads to the advancement of the forging process due to its ability to form complicated and intricate shapes. Herein, a detailed review of the aspects of forging is given in which the optimization of factors like preform design, forging conditions, workpiece dimensions, die design, lubricant properties, and thermal treatment parameters are discussed, enhancing the tool life and forging quality of the product. The selection of die‐forging tool material and methods for enhancing the surface quality of forged products are also reviewed. The article also presents methods for measurement of forging quality, tool life, machine effectiveness, forging image acquisition, and forging parameters, which can significantly reduce the risk of error at every step of the forging process. This review serves as a reference for researchers to increase production rate, enhance the effectiveness of measurement system, and improve the quality of forged products with technological advancement.

Hot ring rolling (HRR) is an advanced incremental metal-forming technology to manufacture high-performance rings. Nowadays, the mechanical or laser-sensors measurement methods can only obtain one value of the dimensions on the ring circumference per time unit, the measurement data is single and the information is limited. This paper presents a real-time vision measurement method for multi geometric information of the rolled ring such as ring’s diameter, center position, circularity and growth speed in HRR process. Firstly, the deep learning model is constructed to intelligently and quickly identify rolled ring targets from complex image backgrounds, then the adaptive linear gray scale transformation algorithm is proposed to adjust the gray scale contrast of the image according to changes in ring temperature, the interference of oxide scales and flying chips are eliminated by morphology operation. Finally, the least square method is used to fit the contour points, and further the rolled ring’s geometric information and corresponding variation trend are calculated. Several experiments are conducted on a vertical HRR mill, the geometric information of the rolled ring during the HRR is measured in real-time under the interference of harsh working conditions. For the ring with outer diameter of 350 mm, the measurement error of ring’s outer and inner diameter is less than 0.8 mm, the average processing time per image takes about 80 ms. The research provides a basis for accurate measurement of HRR process.

As an important transmission component, the spur gear has been widely used in automobiles and various mechanical equipment. However, spur gears are produced by the hobbing and shaving, which inevitably reduces the service strength and service life of the gear. In this paper, the punching forming process of spur gear is presented. Compared with the traditional gear machining process, the process not only avoids the destruction of the metal ow line and signi cantly improves the material utilization rate. The effect of tooth lling and equivalent strain accumulation on gear forming quality were discussed by nite element simulation. The effects of upper die punching speed, lower die preheating temperature and friction coe cient on lower die wear during forming were studied by response surface method. The optimum process parameters of punching of spur gear were lower die preheating temperature of 280℃, friction coe cient of 0.27, upper die feed speed of 8.3 mm/s, respectively.It is predicted that about 110,000 gears can be produced before the wear failure of the lower die. On the basis of the nite element simulation results, the gear punching test is carried out. The experimental results are in good agreement with the simulation results, and the metal ow line at the tooth is uniform and continuous, which veri es the reliability of the punching process. This study provides a feasible way for plastic forming of spur gear.
