It is very difficult to determine suitable cutting conditions in order to obtain accurate cutting profiles because machining errors caused by tool deflection depend upon cutting conditions. In this study the relationship between real cutting profiles (inclined shapes and machining errors) and cutting conditions was modeled in order to fabricate draft angle on micro molds. CCD (Central Composite Design) of DOE (Design Of Experiment) and RSM (Response Surface Method) were applied in order to model the relationship between cutting conditions and machining errors. In order to use CCD the range of radial depth of cut was chosen by 10-90㎛ and the range of feedrate was chosen by 200-300mm/min, and 9 points of cutting conditions were chosen inside determined ranges. Then, actual cutting processes were carried out as respect to 9 points of cutting conditions, draft angles and real cutting profiles were measured on cutting profiles, each response surface function was determined by conducting response surface analysis and the functions were represented by 3-dimensional graphs, contour lines and 101×101 matrices. Consequently it is possible to determine suitable cutting conditions in order to obtain arbitrary given draft angles and cutting profiles by using modeling. To validate proposed approach in this study suitable cutting conditions were determined by modeling in order to obtain arbitrary given draft angle and cutting profile, and actual cutting processes were carried out. About 95% of good agreement between predicted and measured values was obtained.

Machined parts having sculptured surfaces pose challenges in the field of CAD/CAM. Sculptured surfaces are essential in the manufacture of components with curved geometry, which are demanded mostly in the aerospace and die and mould industries. This paper presents an adaptive cutter path restraining method for freeform surface machining and its implementation in milling. The ultimate goal is to achieve high contouring accuracy for sculptured parts machining which is a principal index for the performance evaluation of CNC machines. The proposed method is robust in achieving the desired surface cutting with the capability of satisfying pre-specified tolerance requirements using certain adaptive laws. The given tolerance is measured as the angular deviation by which the generated cutter path differs from the desired path. Since the feedrate is considered to be the most significant cutting parameter, only feedrate variations from 5 mm s Ϫ1 to 30 mm s Ϫ1 are applied in this system. The tool paths generated with and without the adaptive mechanism are compared. The proposed methodology has been tested on a CNC milling system with an openarchitecture controller. The experimental results demonstrate that the proposed tolerance feedback mechanism is very effective for producing parts with sculptured surfaces.

Contour error due to the dynamic characteristics of feed system has a great influence on machining accuracy, in highspeed machining. In this paper, a new path precompensation method is proposed using zero phase error tracking control algorithm to improve the contouring accuracy for multiaxis machining with large feed rates. In this method, the outputs are predicted with the identified position-loop models of feed systems, and a contour error calculator is designed to calculate contour error in each sample instance using the predicted output and reference input. In order to compensate the contour error resulting from the dynamic tracking error of feed systems, the contour error vector is decomposed orthogonally and the compensation components for individual axis are calculated using zero phase error tracking control algorithm. Simulations showed that contour errors can be significantly improved with small compensation using the new path precompensation method for linear, circular, and parabola contours. Experimental results showed that the new method can reduce contour error significantly and achieve a better compensation compared with zero phase error tracking control and cross-coupled path pre-compensation.
