This study presents a comprehensive investigation into the design and structural analysis of lightweight chassis for electric vehicles. A chassis needs to be able to withstand twist, shock, vibration, and other stresses caused by acceleration, braking, road condition, and shock initiated by other parts of a vehicle. It should carry a maximum load under all operating conditions. Two materials, 304L steel, and Ti-6AL-4V alloy were evaluated, with parameters such as total deformation, equivalent stress, and equivalent elastic strain under consideration. The outcome of the Finite Element Analysis revealed that Ti-6AL-4V can withstand higher stresses than 304L Steel. By investigating the static behaviors of the chassis under static loading due to weight and overload conditions, Ti-6AL-4V was chosen as a suitable replacement for a 304L Steel chassis.

Different PMI foam materials of 52, 110, and 200 kg/m3 were used to design stepwise gradient cores to improve the impact resistance of the sandwich beam. The stepwise gradient core consists of three layers arranged in positive gradient, negative gradient, and sandwich-core (e.g., 200/52/200). These sandwich beams were subjected to the impact of a steel projectile under impact momentum of 10 to 20 kg·m/s, corresponding to impact energy in the range of 12.5 to 50 J. During the test, the impact force was recorded by an accelerometer, and the different failure modes were also obtained. Subsequently, the influence of the layer arrangement on the energy absorption and load transfer mechanism between the different layers was analyzed. The results showed that the top layer with a large density can improve the impact force, but the middle/bottom layer with a low density promoted specific energy absorption. Thus, based on these two points, the negative gradient core (200/110/52) had an excellent specific energy absorption because it can transfer and expand the area to bear the load layer by layer, which improved the energy absorption in each layer. Combined with the failure modes, the load transfer and deformation mechanisms between the layers were also discussed. The present work provided a valuable method to design an efficient lightweight sandwich structure in the protection field.

This review examines the state‐of‐the‐art sensors and sensing technologies employed for structural health monitoring (SHM) in aerospace composites, highlighting the shift from conventional nondestructive evaluation techniques to real‐time monitoring systems. The review discusses the challenges associated with composite materials, such as their anisotropic nature and susceptibility to invisible damage, and how these challenges have driven the improvement of SHM techniques. Fiber‐optic sensors, including interferometric, distributed, and grating‐based sensors, are analyzed for their high sensitivity and multiplexing capabilities, making them suitable for distributed sensing applications. Piezoelectric sensors are evaluated for their effectiveness in both active and passive damage detection methods. At the same time, piezoresistive self‐sensing systems are explored for their potential to integrate sensing directly into composite materials. The review also addresses the challenges encountered in implementing SHM systems. It suggests solutions like protective coatings, advanced data processing algorithms, and modular system design to overcome these challenges. In conclusion, this review provides a comprehensive overview of the current SHM technologies for aerospace composites, underscoring the need for sustained research and development to improve sensor technology, expand data processing capabilities, and ensure seamless integration with aircraft systems, thus contributing to the safety and efficiency of aerospace operations.
