Abrasive water jet machining (AWJM) is the non-traditional machining process which is mostly employed for cutting non-conductive materials. The present work concentrates on the AWJ machining study of various compositions (5, 15 and 25%) of blue-fired alumina-reinforced polymer composite. The addition of reinforcement improved mechanical properties which may affect the machining characteristics. The experiment was conducted by varying the experimental process parameters of pressure, abrasive flow rate, and standoff distance. Kerf angle and surface roughness were affecting process parameters which are required to optimize for quality cutting. The results show that the pressure and standoff distance have a direct correlation with the surface roughness and kerf taper angle. Higher pressure and shortest standoff distance show a smooth surface roughness due to no appreciable loss of kinetic energy in cutting wear zone. Similarly, the increase in the reinforcement percentage increases surface roughness and kerf angle. Fiber delamination and grain embedment in the matrix were studied using an optical microscope.

Increasing demand and resource overuse has prompted the exploration of spent secondary materials as a primary raw material for a variety of applications, leading to a more sustainable environment. Spent electric grid ceramic insulator, one of the waste materials of ceramic industry has a good hardness and strength. It can be reused as value added material in Abrasive Water Jet Machining (AWJM) industry. This present work deals with conversion of electric insulator rejects (EIR) into a cost-effective replacement material for abrasive water jet machining process. Mechanical crushing method is opted to generate the abrasive grit for the machining process. Grit generation pattern and the friability of the electric insulator rejects were determined experimentally. The results indicate that the friability of the processed electric insulator rejects is comparable with the commercially available garnet abrasive. Geometric parameters such as sphericity, elongation ratio, and shape factor for the processed electric insulator rejects were studied using scanning electron microscopy. The machining performance indicators for standard aluminium material such as volume of material removal, kerf angle, surface roughness and cutting width were measured for electric insulator rejects and compared with existing garnet abrasive grain. The experimental results of newly generated electric insulator reject abrasive were matched with performance indicators of the garnet abrasive. The observed deviation was lower proving that it can be used as alternative abrasive in the abrasive jet machining process. Cost analysis and recycling ability predict the economical usability of the newly generated abrasives.

In the automotive and aerospace industry, abrasive products lodge the major portion of the machining applications. Among that, the coated abrasive disc is used for a finishing application. Once the disc is fully consumed, the disc is unused and considered waste. The present work focuses on removing phenol-formaldehyde resin coating, and the fiber backing is reused for the same coated abrasive disc production application as flexible fiber backing. A sandblasting technique removes phenol-formaldehyde resin coating and embedded abrasive grains. During the fiber backing recovery process, the experimental parameters such as abrasive pressure, abrasive type, abrasive size, and orientation of the disc are varied to find out the optimal surface roughness value for reusing the produced coated abrasive discs. The results highlight that the recovered backing has an abrasive size of 120 mesh pressure of 0.20 MPa, an abrasive type of garnet, and a standoff distance of 1 mm. Surface features such as surface roughness and micrographs of the eroded surface are analyzed. Finally, the recovered backing was reused in the coated abrasive disc production, and the performance of the recovered disc was compared with the standard discs. The recovered fiber backing disc product was similar to a standard fresh disc.
