The advancement in the field of material science has gifted us new electrically conductive materials having good mechanical properties and thermal characteristics. Machining these materials using conventional machining process is a challenging task. Electrical discharge machining (EDM) is a well-established machining process used to manufacture process hard materials having geometrically complex shapes, that are extremely difficult to machine traditionally. EDM is a thermo-electric process in which material is eroded by rapidly recurring sparks between the non-contacted electrode and workpiece. As there is no direct contact between the electrodes in EDM, machining defects like mechanical stresses, clattering & vibration do not create problems during machining. In spite of the advantages of the process, its use in industry is limited owing to poor surface finish and low volumetric material removal. To overcome these drawbacks, the metallic powder is mixed in the dielectric fluid, which increases its conductive strength and increases the spark gap distance between the tool and workpiece. This new evolved material removal process is called Powder Mixed Electrical Discharge Machining (PMEDM). The added powder significantly affects the performance of the EDM process. The objective of this review is to benefit the researchers to understand the PMEDM concept precisely and study the process parameters furthermore in particulars to get enhancements in the process to achieve better quality levels.

This paper outlines the findings of the investigational studies performed to explore the impact of the electrical discharge machining method and input variables on the properties of the output parameters. EDM allows the machining of very hard and high temperature resistant metals and alloys such as super-alloys, carbides, ceramic, composites and heat-resistant alloy. However, these products are challenging to produce owing to the need for higher cutting strength and large machine usage costs. EDM offers a minimal machining force with an appropriate tooling expense is a promising non-conventional machining method for machining Composites. As electrical erosion method is commonly used for the manufacturing of composites with further uses in the construction, aircraft and automotive industries. Composites have desirable physical as well as mechanical properties such as light weight, high specific modulus, higher toughness and Strength and thermal resilience. Due to wide range of application of composites nowadays the present analysis addresses the EDM and its input and output parameters such as Ton, T off and Discharge Current, etc. on the MRR and SR especially for the composites.The goal of this paper is to examine past work and to establish a path forward for study.

Diamond-incorporated copper metal matrix layers were fabricated on brass substrates by using electrodeposition technology in this study. To improve the adhesion of the composite coatings on the brass substrate, a plated copper was applied as the interlayer between the multilayers and the substrate. The surface morphologies of the interlayer and the diamond-incorporated copper composite layers were studied by scanning electron microscopy. The effect of the copper interlayer on the incorporation and the distribution of the diamond content in the coatings was analyzed by surface roughness, electrochemical impedance spectroscopy, and cyclic voltammetry. The diamond content of the composite coating was measured by energy-dispersive X-ray. The film thickness was evaluated by the cross-sectional technique of focused ion beam microscopy. The element, composition, and crystallization direction of diamond with Cu matrix was measured by X-ray diffraction and transmission electron microscope. The adhesion of the multilayers was studied by scratch tests. The experiment results indicated that the diamond content and distribution of the coating were higher and more uniform with the Cu interlayer than that without one. The plated copper interlayer reduced the electrical double-layer impedance and enhanced the adsorption of diamond particles by the surrounding Cu ions, which promoted the diamond content in the composite coatings. The roughened surface caused by the plated Cu interlayer also improved the substrate’s mechanical interlock with the composite coating, which contributed to the strong adhesion between them.
