One of the recent novel joining mechanisms in the solid-state-welding process is Friction Stir Welding (FSW). The process is extensively used in joining similar and dissimilar materials as well. This research studied and found the optimum process parameters of FSW based on the temperature simulation results on a 5 mm 6061 Al alloy sheet with a butt joint configuration. Steady-state heat transfer analysis was performed using a transient thermal workbench to predict and identify the optimum parameters grounded on the simulation welding temperature result. The parameters are optimized using the hybrid Taguchi L9 orthogonal array and Grey relation analysis method with a larger is better quality characteristic. Mechanical properties of the weld joints' such as hardness and tensile strength, were studied at an ambient temperature. The result revealed that a higher rotational speed with a minimum traverse speed and taper threaded tool pin impart the optimum parameter settings. Analysis of variance (ANOVA) was carried out also to determine the effects of each process parameter. At a 95 % confidence interval, rotational and traverse speeds show significant characteristics. The joint efficiency reached 92.25% of the base metal at a maximum welding temperature. Additionally, the microstructure of the stir weld zone of the specimen was studied as well. Metallographic Characterization carried out using Scanning Electron Microscope (SEM) revealed the microstructure of the samples after the weld did not show any significant change with the base metal. Furthermore, this study scheme can be extended to thick non-ferrous, ferrous, and metal-based composite materials, too.

Powder Mixed Electric Discharge Machining has been the main focus of many researchers for quite a long time. The performance of EDM process has been improved significantly by using powder mixed dielectric medium. Numerous researches were undertaken to study the influence of different process parameters involved in the powder mixed EDM by experimenting with different work materials and powder combination. The objective of this work is to conduct experimental study on the powder Mixed EDM of a Nickel based super alloy, Nimonic 75, using three different powders which are graphite, silicon and manganese. The other important process parameters considered are concentration of powder (Cp), peak current (Ip), duty factor (DC). The experiments were conducted based on the Response Surface Methodology (RSM) design. The important measures of performance of EDM process chosen in this study are Material Removal Rate (MRR), Electrode Wear ratio (EWR) and Surface Roughness (SR). Graphite powder yielded highest MRR and silicon powder produced good finish of the components. The influence of powder at higher concentration is not significantly high. Moreover, Higher duty cycle caused the decrease of MRR, EWR and increase of SR. This works also aims to optimize the process parameters using Grey Relational Analysis (GRA) combined with Fuzzy logic method. The optimum conditions identified based on GFRG was powder = Mn; concentration = 3 g/l; discharge current = 4 A and duty cycle = 0.9 It was also estimated that the error in predicting best output of the PMEDM process is below 6%.

In cutting with laser, appropriate cutting parameters should be selected according to the material being cut. Incorrectly selected parameters affect the dimensional accuracy and surface quality of the cut sheets. In this study, 3 mm thick Al 5052 sheet was cut with laser cutting operation. Kerf formation and surface roughness of the cut sheets were investigated. In order to obtain optimum results with fewer experiments, L 18 (2 1 x3 2 ) experimental design was made with the Taguchi method. Azote gas was used during cutting. 9 and 12 bar gas pressure, 3000-4000-5000 mm/min cutting speed and 2500-3000-3500 W laser power were selected as cutting parameters. At the end of the experiments, the upper kerf width (KWT), lower kerf width (KWB), kerf taper (KT) and avarage surface roughness (Ra) were measured. Taguchi and multiple analysis were performed to determine the optimum parameters at minimum values. CS was the most effective parameter for KWB and KT. For KWT and Ra, the most effective parameter was P. At the end of the multiple optimizations, the ideal cutting parameters were found as GP 11,6667 bar, CS 4131,3131 mm/min and P 2500 W.
